If you haven’t already, please read the section in the Rhino help file under Unroll surf “Why some surfaces do not unroll.” It is a great intro to this topic and will get you heading in the right direction towards understanding this stuff more fully. In general the Rhino help file is very well done.

If your curved unrollable surface is not completely uniformly parametrized (most free form curves and their resulting surfaces are not), CreateUV will not give the same result as Unroll. The surface has to be linear in one direction within (length * RelativeTolerance) to be considered linear for that purpose. Otherwise smash will ignore that tolerance and unroll anything.
